Cause 1: Sun shell installed backward
Why it happens:
- Sun shell has subtle directional orientation
- Easy to miss during assembly
- Looks fine reversed but binds reverse circuit
How to verify:
- Compare to ATSG manual diagram
- Hub side faces reverse input drum
- Splines face sun gear
Fix:
- Trans out, teardown back to center support
- Flip sun shell correct direction
- Reassemble
- Read our 4L60E sun shell guide
Cause 2: Reverse input drum sealing rings damaged
Why it happens:
- Teflon sealing rings tear during install
- Cant feed onto stator support smoothly
- Damage not visible from outside
How to verify:
- Air-pressure test reverse input drum
- No air hold = ring damage
- Pressure leaks past damaged ring
Fix:
- Trans teardown
- New Teflon sealing rings
- Use sizing tool when installing
- Lubricate liberally during install
Cause 3: Forward sprag installed backward
Why it happens:
- Sprag direction critical
- Reverses reverse + 1st operation
- Trans drives forward normally if sprag wrong
How to verify:
- Manual specifies sprag orientation
- Check arrow markings on cage
- Spin direction must match diagram
Fix:
- Trans teardown
- Flip sprag correct direction
- Easy mistake to make
Cause 4: Low-reverse clutch pack incorrect
Why it happens:
- Wrong number of friction/steels
- Steel direction reversed
- Cushion plate missing
- Snap ring wrong groove
How to verify:
- Count discs against rebuild kit instructions
- Check clearance with feeler gauge
- Spec: 0.030-0.063 inch
- Air-test piston travel
Fix:
- Trans teardown
- Reassemble correct clutch pack
- Verify clearance with feelers
Cause 5: Pump alignment / shaft installation
Why it happens:
- Pump bolts torqued before centering
- Pump body twisted slightly
- Causes binding in reverse load path
How to verify:
- Pump should turn freely after install
- Drag = misalignment
- Reverse loads pump differently than forward
Fix:
- Trans front cover off
- Loosen pump bolts
- Re-center using alignment tool
- Retorque in correct sequence
Diagnosis approach
Free checks first:
- Verify reverse selector linkage
- Check fluid level
- Pressure test (reverse should make 220+ PSI)
If pressure low in reverse:
- Internal leak (sealing rings or clutch)
- Cause 2 or 4 most likely
If pressure normal but no reverse:
- Hard parts wrong orientation
- Cause 1, 3, or 5 most likely
Cost of fixing
DIY teardown:
- Parts: $50-$150 (sealing rings, etc)
- Time: 8-16 hours
- Frustration: high
Shop fix:
- Labor: $1200-$2000
- Often warranty if shop did original
How to prevent
Follow the ATSG manual:
- Available online
- Diagrams for every orientation
- $30-$50 well spent
Air-test every clutch:
- Air gun on each apply port
- Each clutch should hold air
- Catch problems before assembly
