4L80E Intermediate Clutch: Rebuild and HD Upgrade

The intermediate clutch on a 4L80E is one of the highest-wear friction packs. It engages in 2nd and 3rd gears. When it wears, you lose those gears or the trans slips. Here's the complete guide.

What the intermediate clutch does

The intermediate clutch pack:

  • Engages in 2nd and 3rd gears
  • Transfers power through the planetary gear set
  • Works with the intermediate sprag

When this clutch wears, the trans loses 2nd or 3rd, or slips noticeably in those gears.

Common failure modes

1. Friction burn

Heat damage from slipping or under-applied clutch. Friction material breaks down.

2. Worn steels

Steel plates lose flatness. Heat warps them. Clutch can't grip properly.

3. Stock pack capacity exceeded

HD applications stress beyond design limits. Pack wears predictably under HD use.

4. Wrong friction count after rebuild

Wrong number of frictions = wrong clamping force = early failure.

  • Slip in 2nd gear
  • Slip in 3rd gear
  • Flares between gears
  • High RPM at 2nd or 3rd
  • Progressive degradation
  • Eventually: complete loss of gears

  • Stock-power daily driver
  • Light-duty use only
